Just a lot of googling and then deciding what will fit and what won't. Everything is based off the external dimensions of the runabout, hence having to duck to get into the cockpit seats. Interior sets just don't match the exterior model in most cases.....
Slow going today but almost finished rebuilding this bit (again). Still some smoothing errors but need to finish the windows and doors before I fix those....
Beginning to block out the cockpit. Having checked out the reference material I'm going to make it up as I go as there just isn't room for what we saw on screen.
Heh, yeah that is a bit of a snug fit isn't it? Couldn't you slightly scale up the size of the Runabout to make it work better? Or would it be sacrilege to go against the officially agreed dimensions of the craft or something?
With the wildly varying scales of the Defiant in that show I'm sure they'd let you get away with it.

Your last sentence hits the nail on the head, really. It wasn't just the Defiant, either. The station itself varied greatly in size, as did Klingon ships and other ships. (scale models composited together, gotta love 'em) I don't remember if the runabouts had that many scale issues, but anything is possible.
I think they did, because the pad they launch off the station from was that big it would have made the Runabout massive compared to some other capital ships considering the size it is supposed to be.
I recall that for voyager they built the set and models of the shuttlecraft to match in terms of scaling/dimensions etc. It was amusing in TNG when the shuttlecraft sets were wildly different from the exteriors
So yeah, if it don't fit, make it fit.
Well, the shuttle they used in the beginning of Voyager was the Type6/Type8. The Type 6 was made for TNG and was modified from the shuttle in Star Trek V. So, it was pretty good from the beginning because all they did was cut down one of the full-sized shuttles from STV and make some modifications. Then they made a new miniature to fit the modified shuttle. The Type 8 was a "new" shuttle for Voyager, but it was similar enough to the Type 6 that they could just use the same interior. Though, sometimes, the FX people did get the two designs mixed up. The Type 9, which appeared in season 2 was pretty decently designed.
Though, if you want to keep believing Voyager shuttles didn't have any issues, it's best to not take too close a look at the Delta Flyer.
On the scale issue, I'm happy with the exterior dimensions and I'd rather not scale it up. It's a challenge to get everything to fit but I'm willing to go with the idea of ducking into the pilots chair at this point.
Though, if you want to keep believing Voyager shuttles didn't have any issues, it's best to not take too close a look at the Delta Flyer.
I never said there were no issues!! All i said was that they consciously attempted to minimize those recurring issues from TNG in Voyager; although trying to build a replica of the Flyer would give the Thermians a migraine
